Direct-Print Precision vs. Thermoformed Approximation
Thermoformed aligners are made by heating a flat plastic sheet and pressing it over a 3D-printed model. Every step introduces error: model shrinkage, sheet thickness variation, and press inconsistency. The final tray is an approximation of the target geometry.
